The Smash Lab team is made up of a diverse group of experts who approach the problem from different angles. Chuck Messer is the team leader and brings over 30 years of experience in aviation. Nathaniel Simmons is a mechanical engineer who specializes in crash testing. Tod Schadler is a former US Navy SEAL and explosives expert. Deanne Bell is a mechanical engineer who specializes in materials science. And finally, they have a diverse group of contractors and tech experts who help them analyze data and build prototypes.

Their first step is to determine what types of materials will be strong enough to blast-proof the plane. They conduct an extensive series of tests on different materials, including aluminum, composite materials, and Kevlar. Ultimately, they determine that a combination of Kevlar, foam, and a new type of lightweight, high-strength composite material is the best option.

Next, they tackle the question of how to reinforce the plane against blast damage. They perform a series of simulations to see how an explosion in the cargo hold would affect different parts of the plane. They discover that the weakest link is the cargo door, which they reinforce with a custom-made hatch.

Finally, they test their design on a real plane. They construct a mock cargo hold at a remote location and fill it with explosives. The plane, rigged with sensors, is flown directly over the explosives to see how it holds up. Fortunately, their design works – the plane sustains some damage, but it remains intact.
